Hi lads 'n lasses
I've finally got my 90 back from having the rebuild finished off (just didn't have the time to finish it myself). It passed the MOT no problem, but I have a problem :( . When I picked it up from the garage (about 10 miles from my house) I noticed there was very little power & the exhaust was chucking out plumes of black smoke when the engine was put under load.
After getting the vehicle back home I opened up the bonnet & noticed that the pipe from the intercooler to the turbo wasn't connected :shock: . Anyway, I connected it up, hoping that this would fix the problem, but it hasn't (although it hasn't been on a long run since). Has running the engine without the intercooler connected totally coked the engine up & it will clear in time, or is it something more sinister?
When it was on the road previous to the rebuild, the pump had been opened up to give more power, but it didn't smoke much at all.
I've also removed the standard exhaust (with cat / particle collector thingy) & replaced it with a straight-thru (no silencer) side pipe. Could this have such a dramatic affect, i.e. could it be that the pump needs turning down (although I don't think this would explain the lack of power - would it?)
I'd much appreciate your thoughts / ideas guys

Can you hear the turbo spinning up and feel it coming in at around 1700-2000 RPM? If not then check that the waste gate is connected to the turbo as well.
If you've found one intercooler pipe off then check the rest are connected and tight.
Who did the tinkering in the injector pump? If you've got a larger intercooler fitted then the diaphram needs to be turned clockwise from the standard 12 o'clock position to about 4-6 o'clock. If the standard intercooler is fitted then any more than 3 o'clock may over fuel the engine and cause the black smoke under load.
If it's only smoking under load then it doesn't have anything to do with the "star wheel" or "smoke screw" as these two increase the amount of fuel being delivered before the turbo cuts in.

Although I think I may have found the problem!

After reading dminto's post, I went to check the hoses. I didn't find any splits / cuts but they are looking their age & I'll probably change them. However I thought there must be something else starving the turbo, so while the pipes were off I had a poke around in the turbo inlet, nothing there, so I had a poke around in the intercooler outlet & right up as far as my finger could reach I felt something with the texture of a leaf (as I thought). So I went & put a hook on the end of a welding rod & shoved it in & pulled. This is what I pulledout

i'd guess at that being sucked in when the pipe was off, before you picked the motor up
i cant see it passing an MOT if it was smoking as bad as you say.

It's not as incredible as it may seem!
When I dismantled everything for the rebuild, I stuffed plastis bags in all the holes (making sure there was plenty sticking out) to stop any dedris getting in whilst in storage. Obviously I expected to be rebuilding the whole thing myself. However someone else finished off the rebuild & somehow one of the bags has ended up getting shoved right into the intercooler!!!!!!

Yep, placcy bag up the intercooler pipe would do it. It's a new one on me and I wouldn't have got that no matter how long you'd have given me!

Now stored for future use: Check intercooler pipes for Tescos bag when loss of power and black smoke is reported!  :D

Anyway, after that slight teething problem, the 90 is running fine. In fact more than fine, it sounds bloody awsome!!!
