How much play in the front prop should there be (if any)? I can turn it about an inch before taking up drive on the front axles.

Sounds about right, theres the free play in the diff, then in the cv's , then drive flanges.
Id say my fully rebuilt 90 front axle had about the same amount of freeplay at the prop, and did mebbe 15000 miles with no issues, on and off road.
Sounds ok to me.

Play in the prop its self? Their should be no noticable play otherwise UJ or splines are excesively worn.
Play in the axle/transphere box allowing the prop to turn? there is a noticable amount mainly from the meshs of the diff crown wheel/pinion and the gears transphere case.
One thing I dislike but live with is that you apply the transmission handbrake take your foot of the brake and then roll down hill a few inchs. Having had enough trouble getting handbrakes to work on 2 wheels evanly, the single transmission brake on a RRC is at least a relative joy to maintain.

Sorry mate, no play in the prop itself, just when you grab it with both hands and turn it.
Still have a clacking noice when rotating at slow speed, just wondering if something is gone in the axle itself?

Some free rotation of the front output flange and some side play is fine. There should be no play at all in the prop itself.
