Apart from photo twice, Yep stud sheared off, this is caused by chipped Td5, supplying too much fuel on high revs, manifold warps, its about 3mm out of flat. On the advice of Mr Fearn, i have now removed the webs between the pipes, this has allowed it back to about 1mm out of flat. :wink:

Ouch!!
I'm guessing removing the webs, allows more expansion movement in the manifold. It might be 2 late for yours, but it might be a good idea to do it to a new manifold before it is fixed in place.
I would have thought that this problem could be fixed, by using a stainless steel manifold, with individual flanges. This will allow the ports to to "move" independently when the head and manifold expand at the high temperatured involved in a diesel exhaust. I believe that the chipped TD5 can get to in excess of 700deg C when driven hard.

Well, i will skim the middle about a 1mm, this should be flat enough, and refit.
Mr Fearn says he can mod the chipping to lower the amount of fuel top end, and increase torque lower down. Seems mine isnt that bad, other people have had the threads striped from the head, so you have to heli coil it.

It was a 13mm long reach, on the wing just out of shot. :lol:
